Step 1:
Source recycled pallet wood
Remove Nails
Plane the wood to a standard thickness: 28mm in this case

Step 2:
Design the surfboard - I used fusion360 with the loft function - it took 2 days to figure out. You could try something like boardcad

Step 3:
Slice the model in order to cut the ribs. I used FusionSlicer - used to be 123D slice. I set my thickness to 25mm and used stacked layers. Then export as DXF.

Step 4:
CAM - I decided to go 2D (2.5D) to save on machining and programming time, and I wanted to finish the board by hand. I used easel from inventables.com which has free online program to export code.

Step 5:
Load and cut. I machined a template and drilled holes which would be used for dowels to align everything, the blanks were held in place by dowels glued into the MDF fixture.

Step 6:
Clean up, assemble and glue. I used waterproof wood glue, and lots of clamps. You might need to get creative with ratchet straps if you don't have enough clamps. The dowels made sure everything (mostly) lined up.

Step 7:
Trim the outside profile - I used a jigsaw and circular saw. Sand the blank into a surfboard. I found a flap disk on an angle grinder was much faster than belt sander, planer or any other power tool. Made sawdust for around 3 hours.

Step 8:
Finishing. Orbital and hand sanding down to 400 grit. Laser etched the pattern and varnished the board. At this point you would glass the wooden board if you wanted to surf it more than once. You would also need to cut pockets for the fins and install fin boxes.

Step 9:
Enjoy.
This board will be installed at Tiki Tonga coffee shop.
