In this exciting installment, we finally complete the welding of both door sills on my 1996 Volvo 850R project car. After years of rust forming, the worst of it was found in the door sill area—completely corroded and far beyond repair. Last week, with the help of my friend Leon, we began the process of cutting out the rust and welding in fresh metal for one of the inner sills.
This weekend, we tackled the rest. In this episode, we finish off welding both the inner and outer sills and give the car a solid, rust-free foundation for the first time in years. You’ll see detailed footage of grinding, prepping, welding, and fitting the new metal panels.
